BMW research finds more than half of a junked car could help build a new one

New research from automaker BMW found that under advanced recycling conditions, more than half of a scrapped car’s materials could potentially be turned back into components for brand-new vehicles.

What’s happening?

The company’s Car2Car project estimated that share at 51%, using a benchmark based on how much material from a retired vehicle can be brought back to the quality required to manufacture another car.

That figure differs from a simple measure of whether a material can be recycled at all. Instead, BMW’s “Car2Car rate” assesses whether materials from a junked car can be cleaned, sorted, and processed sufficiently to meet the strict standards required for new vehicles.

The biggest gains came from metals. Under the project’s optimized sorting and processing setup, steel rose from 1% to 81%, aluminum from 23% to 52%, and copper from 48% to 68%.

BMW also tested whether the approach could work beyond the lab. At Plant Leipzig, the company used recovered steel to produce more than 100,000 series-production parts. The material came from 433 retired vehicles spanning 60 BMW Group models.

Why does it matter?

Making cars consumes large volumes of newly extracted material, and the mining, refining, and manufacturing behind those inputs can be highly energy-intensive. Recovering more steel, aluminum, and copper from retired vehicles could ease demand for virgin resources while reducing the pollution and climate emissions associated with producing new parts.

Cleaner manufacturing and less mining can mean less air and water pollution in communities near industrial sites, while also sending less waste to landfills or lower-value recycling streams.

The results did not depend on much more dismantling work than the required disassembly already done before recycling. Better systems, not just more labor, could unlock more value from vehicles that might otherwise be treated as scrap.

What’s being done?

To raise that recovery rate, BMW and its partners tested a process that moves beyond standard shredding alone. The work included improved pre-sorting, adjustments to shredding, sensor-guided separation, and more precise sorting of aluminum alloys.

Steel was one of the clearest examples. Old-car scrap can pick up copper from items such as wiring and connectors, making reuse in automotive sheet steel more difficult. BMW added another sorting stage to reduce that contamination and even filed a patent tied to the method.

There are still limits. The 51% result came from optimized research and demonstration settings rather than methods now common across recycling facilities. Plastics and glass are also still much harder to return to the supply chain at the quality needed for new vehicles.

Choosing longer-lasting goods, repairing what you can, and cutting back on hard-to-recycle plastics can all reduce waste.

So while BMW’s findings do not mean that every retired vehicle can easily be remade into new-car material today, they do point to a less wasteful future in which better sorting, smarter design, and added investment allow far more of a junked car to stay in automotive use.
